Disposable Coverall Materials and Protection Levels
Polypropylene (PP) Coveralls
The most economical disposable coverall. Polypropylene spunbond coveralls provide basic protection against dry particulates, light dust, and splash from non-hazardous liquids. They’re breathable compared to film-based alternatives, making them more comfortable for extended wear in warm environments.
Protection: Light particulate, non-hazardous splash, paint overspray in low-concentration environments
Not appropriate for: Chemical splash, hazardous materials, asbestos, or any application where skin contact with the substance could cause harm
Common US applications: General facility maintenance, light painting, food processing visitor protection, and non-hazardous production environments
Tyvek® and Flash-Spun HDPE Coveralls
DuPont Tyvek is the most widely recognized disposable coverall material in US industrial and hazmat applications. Flash-spun high-density polyethylene creates a material that is simultaneously lightweight, durable, and highly resistant to particulate penetration. Tyvek Type 5/6 coveralls (the standard industrial specification) provide protection against fine dry particulates and limited liquid splash.
Protection: Fine particulate (including asbestos and lead dust), light chemical splash, biological fluids (standard Tyvek), paint overspray
Common US applications: Asbestos abatement, lead paint remediation, pharmaceutical manufacturing, painting, and construction remediation
Note: Tyvek is not inherently chemical-resistant. Chemical splash protection depends on the specific chemical — consult DuPont’s chemical resistance guide for your specific application.
Microporous Film Coveralls
Microporous film laminated to a nonwoven substrate provides a liquid barrier that standard Tyvek does not. These coveralls resist chemical splash from a broader range of chemicals than flash-spun HDPE, while remaining more breathable than fully sealed chemical suits. ANSI/ISEA 101 Type 3 and Type 4 ratings apply to coveralls with liquid-tight and spray-tight seams.
Protection: Chemical splash (moderate concentrations), biological fluid splash, contaminated liquid environments
Common US applications: Chemical processing, hazmat response, pharmaceutical production, and any environment where liquid chemical contact is likely
Chemical-Resistant Suits (Types 1–3)
For highly hazardous chemical environments, NFPA 1991/1992-rated and EN 943-certified encapsulating or gas-tight suits provide the highest level of protection. These are specialized products for hazmat response teams and are beyond the scope of standard industrial PPE procurement.
Key Features to Specify
- Seam type: Serged seams (least protective), bound seams, or taped seams (most protective). For hazardous particle or chemical environments, specify taped or bound seams.
- Hood: Attached hood for full head coverage vs. no hood for general use
- Elastic wrists and ankles: Prevents particulate entry at cuffs
- Zipper closure: Standard front zipper; zipper flap adds particulate resistance
- Size: Coveralls should fit loosely enough for full range of motion but not so large that excess material creates snag hazards. Size up for workers wearing multiple PPE layers.
OSHA and Regulatory Compliance
Specific coverall requirements exist for regulated operations in the US:
- Asbestos (29 CFR 1910.1001): Requires disposable full-body clothing for workers in Class I and II asbestos operations. Tyvek Type 5/6 with taped seams is the standard specification.
- Lead (29 CFR 1910.1025): Requires protective clothing when airborne lead exceeds the action level. Disposable coveralls prevent take-home contamination.
- Hazardous waste (29 CFR 1910.120 HAZWOPER): Requires appropriate chemical protective clothing matched to the specific hazards present.
